Perhaps I misunderstood your post or took it too literally. You said that the cover does not fit *the diaper*, not that it didn't fit your son. I interpreted this as meaning that the XL Airflows simply weren't wearable for *anyone* using Toddle-Ease diapers. That they simply could not be used together period because the diaper was significantly bigger than the cover. That I would indeed find very strange (considering my experience) and wanted to share that the covers do indeed work over Toddle-Ease diapers.
I actually thought perhaps you had covers that had been mistakenly labelled or something. If you lay the cover in the diaper (say on a table) does it fit?
